Travel products are specified by someone else. Cabin dimensions, weight allowances and the rules on batteries decide what the product may be before the design starts — and then wheels, handles and zippers decide whether it survives being treated like luggage.
The airline writes the specification, and abuse writes the test plan
This is the only category on this list where an external party effectively owns part of the product definition. Cabin size limits, weight allowances and the rules governing lithium cells set hard boundaries on dimensions, mass and features, and they are not negotiable design preferences. A cabin case a few millimetres too large is not a slightly worse product, it is a returns problem; a product containing a battery is dangerous goods for air transport, which needs test documentation and changes the freight lane entirely. So the constraint list comes before the sketch.
Then durability, which in this category is tested by simulated abuse rather than by inspection. The failure points are the moving parts and the attachments — wheels, telescopic handle tubes, carry handles, zippers and the anchors that hold them to the shell. A case can look immaculate and fail after one journey because a wheel housing was riveted rather than through-bolted. That is why the test regime is drop testing, tumble testing, wheel mileage and handle cycling, and why passing a cosmetic inspection tells you very little.
Tooling is the commercial fact that surprises new entrants. A hardshell case needs a mould per size, so a three-size range is three tools before a single case is made, and a design change after tooling is a new tool rather than an edit. Softside luggage avoids that but replaces it with pattern and component complexity. The two are different factories, not two options at one factory, and choosing between them is largely a decision about how much you are willing to commit up front.
The last thing is that a travel range is rarely one supply chain. A collection can span injection-moulded shells, sewn organisers, textile accessories, moulded plastic bottles and small electronics — four or five supplier types for one launch, all of which have to converge on one date. And because the product is mostly empty space, freight is charged on volume, so nesting, whether cases sell as a set, and how organisers are packed are decisions with a direct effect on delivered cost.

Quality, compliance and risk
The checks that apply here most often. What your product needs is decided per project.
Luggage is bought once and judged over years, which makes durability the whole quality argument. The tests that matter simulate what happens to a case in a baggage system and in a hotel corridor: drop testing loaded, tumble testing, wheel mileage under load, handle extension and retraction cycles, and zipper cycling. All of them are done on the assembled product because the failures are almost always at attachments — a wheel housing, a handle anchor, a corner where a shell meets a frame — rather than in the material itself.
Consistency is the second theme and it is mostly about tools and components. A mould wears, so shell thickness, colour and gloss drift through a long run; wheels and handles from a different batch or a substituted supplier can change the feel of the product entirely while looking identical on a bill of materials. Controlling the component source and re-checking through the run is what keeps the last container the same product as the first.
On compliance, most travel accessories are ordinary consumer goods under the EU general product safety framework, with REACH restricting chemicals in materials, coatings and plastics. Two exceptions matter. Anything containing a lithium cell — a powered case, a charging organiser — is dangerous goods for transport, requiring the relevant test documentation and restricting or prohibiting air freight, and it carries electrical product obligations of its own. And travel containers intended to hold cosmetics or food are a different material regime again. Both need specialist assessment for the specific product rather than being treated as accessories.

Questions about this category
How do we make sure our cabin case actually fits airline limits?
By treating the external dimension as a hard specification with a tolerance, measured on production pieces including wheels and handles, and checked against the limits you intend to market against. Cabin allowances differ between carriers, so the honest approach is to design to the tighter end and to state what the product fits rather than implying it fits everything.
Why is tooling so expensive for a luggage range?
Because a hardshell case needs a mould for each size, and a mould is a large one-off cost that a design change resets. A three-size range is three tools. This is why softside is often the pragmatic starting point for a new brand, and why size ranges are usually kept narrow at launch.
What actually breaks first on a suitcase?
Almost always a moving part or an attachment: a wheel housing, the telescopic handle, a carry handle anchor or a zipper. That is why the test plan is drop, tumble, wheel mileage and handle cycling on a loaded case rather than a visual inspection of an empty one.
Can we include a power bank or USB charging in our luggage?
It is possible but it changes the project. Lithium cells are dangerous goods for transport with their own testing and documentation requirements, air freight is restricted or prohibited depending on the configuration, and the product picks up electrical obligations as well. It needs specialist assessment for the specific design, not a general assurance.
Why is freight such a large share of our luggage cost?
Because you are shipping empty volume and freight is charged on it. Whether cases nest inside each other, whether a set ships assembled, and how organisers are cartoned can change container fill substantially — which is why packing should be designed alongside the range rather than quoted afterwards.
Can one supplier make a whole travel collection?
Usually not. Moulded shells, sewn softside goods, textile organisers and moulded bottles are different manufacturing disciplines. The workable model is the right supplier per product with the launch date coordinated centrally and shipments consolidated, so the collection arrives together.
